where I'm going with this, is if you over fill it, is it going to be spinning fast enough at these high speeds to be frothing up the oil and that's why it's being pushed out the overflow cap? anyone with the CAD drawings on the transfer case know exactly what level the oil would be at when filled with exactly what mitsubishi recommend?

I love the whole fluid level sensor, that's uber, even better would be level and oil temperature, going even further how about tempteratures on ALL the oil places..(gear box...rear diff, trans etc etc) you might need to "shape" a spot for your sensor though so as going around corners does not give false empty's...

Spec is not filled to the top, just filled to the bottom on the fill hole, which is low on the side, only holds 300cc's or something like that. Basically just filled enough for the bevel gear to dip in it, like a rear differential.

Adding temp sensors is something I've got in my head, just one of those things I haven't got around to.
