Just wrapped up swapping in a 300M 18spline output shaft w/new TC input sleeve and managed to grab a few pics. Edit: (Stupid 3Si, how can the orignal thread starter's post be below a post reply )

A couple tips, to get the VCU cover off after you have driven the pins out, I had to pry up on the gear with all my body weight (right-middle one shrouding the VCU) w/a big screw driver (put it in the opening of the bearing/gear)to get it to clear and hold it while using a crow's foot to pop off the VCU cover (use a block of wood to pry against and make sure your not prying against the VCU cover itself). The weight of the gears made it sag and block the VCU cover from coming off.

Also, you don't have to remove any suspension besides the passenger wheel. The long bolt at the bottom left will come out if you jack up under the ball joint as seen in the pic. Also, keep checking that the tranny is in neutral so when you have to rotate the VCU the gears will turn easier. The sag of the gears after the cover was removed kept binding up the tranny making it hard to turn to align the VCU so the pins could be punched out.

When putting the 3 balls back in the cover, pack the backside of them with grease to keep them from falling back out.

Here is the tc cleaned up with the ek2 tc brace. I opened it up and resealed it with new o-rings, oil seals (TC seal kit MN156006), and also used Ultra Grey RTV http://After I had the disassembled ...sket_Maker.htm to seal up the housing. Refilled the TC with Amsoil 75W-90 Severe Gear Oil http://www.amsoil.com/storefront/svg.aspx I also used the Ultra Grey RTV when sealing up the tranny cover when I was done. I refilled the tranny with Specialty Formulation MTL-P fluid http://specialtyformulations.netfirm...alog/index.php

This link does a good job with pics and step by step procedures. However, there is no need to drop/remove any suspension pieces. Also, there is a plate on the front side (front of car) towards the top on the tranny cover with a little plate that holds there balls w/springs (shift forks detents) that should be removed carefully as too not lose any springs/balls before trying to pry the cover off.

Another helpful link. Again, there is no need to drop any suspension pieces and the halfshaft does not need to be removed.

Output shaft replacement without tranny pull: EASY
This is a very helpful writeup that pretty much covers everything. However, you can remove the long bolt by jacking up under the ball joint (as seen in the pic above) if you want to remove the cover instead of swing it down.

actually to get end case off easier...

go to harbor freight and get 2*8 inch gear pullers. Extend one leg "double" with the other gear puller.

And for a first gen car get GOOD allen wrenches (like craftsmans). You can strip the allen bolt on the end.

Thanks.. any tips / all input is welcomed to make the job go easier.

(Have you actually removed the cover using a gear puller or are you suggesting this as something to try to make it easier?)

Are you suggesting using a gear puller to grab the edges of the end case to pull it off? what would the gear puller press against?
