I am curious as to what the gear size has to do with anything... Is it because bigger gears are just heavier and probably need a more effective synchronizer to get the geartrain up or down to speed? But if the Germans were smart, they would increase the size of the synchronizer, too to accomodate it. Or is there more to it than that?

Are you sure these Chrysler transmissions have carbon coated steel synchros? I admit it was a long time ago that I had the 1-4 synchros out of my 543 transmission, but the 5th gear one comes right off and I held one in my hand about 5 months ago. I am no metallurgist, but if it isn't brass, it sure didn't look or feel like carbon coated steel. I cannot vouch for the 1-4 synchros though if they are any different because back when I had this thing apart, I didn't know what the 'F I was doing and miraculously got it all back together correctly and its lasted perfectly for over 50k miles of hard driving.

EDIT: I just got off the phone with a friend of mine who tears into way more of these things than I ever will. 1-2 gears are carbon coated steel. 3,4,5 are brass. He said he was 100% positive on that. It explains why 1-2 shifts feel slightly different than the rest of them.

I've owned and operated sooo many of these transmissions with a gazillion miles on them and never had a bad synchro in them--other than ones that were damaged from some moron trying to drive the car around with a broken clutch cable, dragging clutch, etc. In either case, I never had one of these brass or steel synchros give me any kind of grief. I always thought the 2nd gear was the hardest working synchro in any manual transmission, and depending on driving habits, 1st gear could live a hard life as well. I'd think that 4, 5, 6, and reverse could get away with brass quite easily. But from the way it sounds, 1 and 2 should definitely be using something more durable than brass and 3rd is iffy... may as well spend an extra couple bucks to make that carbon coated steel as well.

that really sucks. you guys should work on some new syncros that are much stronger than that or even factory. i bet people will jump on them left and right. i wonder why mitsubish didn't make twin syncros like toyota did with some of their tranny. i think i would just get the dog box insted of those syncros.

first and 2nd are actually TRIPLE cone syncros on the getrags.

They have 3 cones, but they are actually double synchros as there are only 2 friction surfaces. The EVO 8 and up have true triple synchros as they have 3 friction surfaces on the 3 cones.

i had the dealer at tell me rebuild is impossible on my transmission?
they wanted me to buy a new one for like 5k
what should i do????

There are many vendors here that can rebuild it for you at a fraction of that price. BTW, the 'new' tranny they will get you is not new, they are refurbished.

The units are of good design IMO. People just run them low on fluid, or with the wrong fluid, or drive for years with a dragging clutch. Improper clutch adjustment seems to be the leading cause of all synchro failure.
