Have you sealed the "weep holes" If not I guarantee thats why you keep getting leaks. I've had mine apart twice with no more condensation

i certainly did
removed the new pieces, which was a REAL PITA. had to make some holes to get access to the screws holding the braces.
anyways, gave it some rough sanding and thats what came out. it doesnt fit like a glove....it fits better. it holds on to the housing so nice that possibly ill just put some silicone to the corners, if even that.it hugs really tight around the lenses. ill try to finish this one of during this week..assemble and try to paint.
but enough of talk...

I think the glass is going back on, this just covers the robo skeleton for a slightly different look.

When that is fully sanded / bondoed and finished off witha nice coat of black paint, it will look really nice. I have hoped someone would do that for a long time now. Good luck finishing it. Cant wait to see pics when its completed

thank you for all the nice comments
at some point a thought about not putting the glass on at all, put it wont be as smooth and will probably be quite pita to seal it. even with the glass its a mystery how i will regulate the lenses. i didnt post any picture, but they come off really nice, and the original housing is as original.
do you guys regulate your lights often?
i remember i turned the upper knob counterclockvise, before modding and after taking off the car. how much does it affect the beam?

I may be wrong, but the interior dial only adjusts the cockpit lighting...not your headlights.
